This research focuses on machining Aluminium Silicon with 5% Aluminium Nitride (AlSi/5%AlN) using Wire EDM. This material is strong, hard, and lightweight but difficult to machine due to its rough surface. Using the Taguchi method, we optimized the cutting settings to improve surface quality and efficiency. We found: Best surface roughness: 2.150 μm (with 3A, 8 μs pulse-on, 9 μs pulse-off), Smallest kerf width: 302.33 μm (with 14A, 3 μs pulse-on, 15 μs pulse-off), Stable wire wear ratio: around 0.17, Current had the biggest impact on all results. In short, WEDM is a cost-effective way to machine this composite when the right settings are used.
